light kit installation for 12V ezgo running lights bar

This guide explains running lights kit installation.  EZGO light bar package with tail lights years late 1994 to 2008  This complete running lights kit includes a horn with floor mounted switch..


This is a well designed kit which includes a wiring diagram.  This guide goes beyond the basic wiring diagram and teaches complete installation on a gas EZGO golf car.  Installation is principally the same for 36V electric cars with the sole exception of the power supply.  I have other guides that are specific to 12V power from electric golf cars and elctric ezgo golf cars.  If you have a 36V golf car a guide should be read before attempting to install this light kit.

Tools & supplies required:
Scissors
Cordless driver or variable speed drill
Reciprocating saw
Fine tooth blade for saw
5/16" drill bit
15/32" drill bit (alternate substitute 1/2" drill bit)
5/8" hole saw
Black magic marker
Electrical tape

Remove head lights, tail lights, harness and various parts from bags.  Harness has three portions the main harness and the horn's sub-harness are in one bag.  The head light subharness (blue/black wires) in a separate bag.  Read through entire guide to become familiar with harness and kit components.  Remember the harness is a universal harness so there may be differences between this guide and the harness wiring diagram.  Follow this guide for ezgo light bar kit.  The main difference between the wiring diagram and this application is in the head lights connections.  The exact difference is explained later.  Plug 4 pin relay into main harness white 4 pin receptacle. 

With a sound understanding of the kit proceed to cutting the rear body for tail light installation. Use a scissors to cut out the hole location templates.  Details are printed on the templates.  Position template on car body and mark the cut out lines.  Use drill with 5/16" bit to drill holes where the saw blade needs to turn.  Basically on the corners of the holes to the inside of the marked cut out area.  Holes drilled use reciprocating saw to cut out the body.   

Horn installation requires a 5/8" hole drilled through the floorboard on the drivers side of the car.  Insert horn button and secure.  Exact position is car owner's preference, generally its located somewhere on the sloped area between the level floor and the car console.  Horn attaches to the frame on the underside of the front cowl.  Position horn on the aluminum frame and drill two 5/16" holes 1-1/8" apart.  Use 5/16" x 1" bolt washer and wizz nut to secure horn to frame.

Horn sub-harness connections:
red is hot, white-black is ground.
sub-harness red wire loop terminal to horn button screw terminal.
sub-harness red wire loop terminal to horn button screw terminal.
order of terminals does not matter.
sub-harness quick connector red wire to horn spade terminal.
sub-harness quick connector white-black wire to horn spade terminal.
order of terminals does not matter.
sub-harness red wire quick connector to main harness red wire quick connector.
sub-harness white-black wire quick connector to main harness white-black wire quick connector.


Attach tail lights to harness.  Tail lights have three wires, red, brown and black.  Red wire is not used in a running lights setup.  Red wire is for turn signals and brake lights.  Since red wire is not used coil and tape off.  Secure red wire to tail light with electrical tape.  Tail light shown from face down.


Tail lights connections:
Brown is hot, black is ground.
Tail light brown wire quick connect to harness brown wire quick connect.
Tail light black wire quick connect to harness black wire quick connect.

Mount head light assembly with mounting brackets and screws provided.  Head light bar will position just below the crestline of the car's cowl. 

Head light bar has a subharness of blue and black wires.  Blue wire is hot, black wire is ground.  Remove clear bulbs from boxes and plug into head light assembly.  Plug together head light assembly to blue and black harness.   Head light assembly has separate wires for white lights and amber markers which are all tied together with the blue and black harness.  Since this is a running lights only kit the amber marker lights will shine steady when head lights are on. How to make this a turn signal package goes beyond the scope of this guide.  Head light shown face down.



Head lights connections:
Head light blue wire quick connect to harness white wire quick connect.
Head light black wire quick connect to harness black wire quick connect.
Harness has an extra white wire and black wire these are not used.

Light switch exact location is car owner's peference.  Choose a place on the dash.  Use a 15/32" drill bit for switch location.  Don't have a 15/32" drill bit?  Subsititue 15/32" with a 1/2" drill bit.  Hole will be a little bit large but will pass.  Remove knob, its threaded righty tighty lefty loosey.  Remove knurled lock nut.  Put into hole, secure with nut and washer to inside of dash, knurled nut and know to outside of dash.  Light switch controls the ground side of the relay for on and off operation of the system.

Light switch connections:
White-black ground wire is used.
Harness white-black wire quick connector to switch spade terminal.
Harness white-black wire quick connector to switch spade terminal.
Order of terminals does not matter.

Attach power supply leads.  For simplicity's sake this guide shows installation on a gas golf car battery.  Both harness red wire and harness yellow wire have replaceable 20 AMP spade fuse in watertight fuse holder. Its mandatory to ground the harness to the battery.  Never frame ground a golf car light kit.  If you don't know what frame ground is thats fine.  Just attach the black wire to the negative battery terminal. How to attach a wiring harness to an electric golf car goes beyond the scope of this guide.  Do not attach to all batteries on an electric golf car.

Power supply connections:
Yellow is hot, red is hot, black is ground.
Harness red "hot" wire loop terminal attaches to positive power supply (battery or voltage reducer) terminal.
Harness yellow "hot" wire loop terminal attaches to positive power supply (battery or voltage reducer) terminal.
Harness Black "ground" wire loop terminal attaches to negative power supply (battery or voltage reducer) terminal.

Use cordless driver to secure tail lights to body.  Use cable ties to secure harness to golf car.  Light kit installed, lights should turn on and off without any trouble.  If they do not work below is a troubleshooting guide.

Problem
Lights had a quick bright flash and are now dark, and/or plastic bezels are melted.
Solution
Incorrect power supply, lights are hooked up incorrectly to batteries.  Too much power the lights will flash bright and then go dark because the bulbs are burnt out.  Top of this guide has links to proper installation for electric golf cars.

Problem
Sparks when attaching ground wire.
Solution
Do not attach ground wire to frame, attach ground wire to battery.

Problem
Lights do not turn on.
Solution
Bad relay, its rare but a relay is defective right out of the box.  Replace with new relay, bad relay is a covered warranty item.

Problem
Lights do not turn on
Solution
Bad on / off switch, its rare but a push pull switch can be defective right out of the box.  Replace with new switch, bad switch is a covered warranty item.
